Engineering Impact: How Open Grain Built a Massive, Real-Can Flag Backdrop in Just 4 Days

When the team representing the Boston Beer Company reached out, their request was urgent and direct:
“I need a custom tradeshow piece and I need to do it quickly.”
Here is how we turned a complex design brief into an absolute showstopper on a micro-timeline.
The Brief: Merging Branding with Scale

The goal was to construct a commanding “Boston Beer Flag Back Drop”. This wasn’t going to be a simple flat-printed banner. To achieve the premium, tactile impact a major brand demands on the expo floor, the design integrated actual physical products:

175 Boston Lager 12oz cans to anchor the blue field.

322 American Light Lager 12oz cans to form the white stripes.

Standard Can Dimensions: Every pocket had to precisely cradle standard 2.6″w x 2.6″w x 4.8″h cans.
The Logistics Puzzle
An impressive footprint means nothing if it can’t clear a loading dock. The structural specifications required serious engineering foresight:

The Size: The completed backdrop measured a massive 10ft wide by 8ft tall.

The Pallet Constraint: Despite its size, the entire display had to break down to ship on a single, standard 48×40 pallet.

The Solution: We engineered a modular system composed of 6 interlocking sections designed to be easily “tied together onsite” by the client’s team.

4 Days, Long Nights, and Perfect Execution
While the blueprints gave us the roadmap, the timeline gave us the adrenaline. We had a turnaround time of just about 4 days to take this from concept to the shipping pallet.
Pulling this off meant our fabrication and finishing teams had to operate in total sync:

Color Density: We applied matching white paint behind the white cans and blue paint behind the blue cans to eliminate empty shadows and ensure the colors punched from a distance.

Styrene Detailing: The red stripes weren’t painted; they were custom Styrene strips printed with brand quotes and mounted to create physical depth.

The Focal Point: The dimensional Samuel Adams logo shield was fabricated from printed Styrene and attached seamlessly over the beer-can terrain.
It definitely required some long nights in the shop, careful alignment of nearly 500 cans, and plenty of coffee. But honestly? It was a fantastic project to work on. There is a unique thrill in pushing our fabrication limits to meet a strict corporate deadline without compromising a single millimeter of quality.
The Verdict: It Looked Awesome
The final result was worth every single late hour. The backdrop looked absolutely awesome—highly dimensional, structurally bulletproof, and perfectly packed onto its single pallet right on schedule. It gave the brand the exact presence they needed to dominate the trade show floor.
